Abstract

Rapidly, additive manufacturing (AM), has been a disruptor in the construction of mechanical parts. With its increased complexity, low-cost customizations, and ever-expanding selection of materials, it allows for more design flexibility. These capabilities also present a challenge when optimizing the many process parameters to achieve high performance parts. This is especially important for AMs of soft, flexible materials as well as liquid-like resins that may need to be printed using experimental methods. We developed an expert-guided optimization strategy (EGO), which provides structure for exploring and optimizing the 3D printing process of liquid polydimethylsiloxane elastomer resin (PDMS). EGO uses three steps, starting first with expert screening to select the parameter space, factors, and factor levels. To search the specified parameter space, an algorithm called hill-climbing is applied to locate the most relevant parameters. The third is expert decision making, which allows experts to explore new variables or new space parameters to find the optimal solution. This algorithm was used to calibrate two objects, one hollow cylinder and one five-sided hollow cube. The algorithms were then evaluated using a multifactor scoring system. The optimal settings allowed for complex PDMS & epoxy 3D objects to be printed, such as a twisted vase or water drop.

Digital designs can be produced quickly using additive manufacturing (AM), which is cheaper than traditional methods of manufacturing. It has been widely adopted in the aerospace and automotive industries as well as in new areas such as soft autonomous robots [] and organ-on-achip diagnostic platforms [] and biological scaffolds to aid in tissue regeneration. However, these new capabilities present an enormous challenge for optimizing the vast number of processes parameters necessary to ensure sufficient part performance and print fidelity. In fused deposition modeling for example, the digital 3D computer-aided design model (CAD) is transformed into a physical object by layer-by-layer melting thermoplastic filaments. Once the deposition is complete, the plastic cools quickly and provides support so that the object can be constructed from the bottom. It is easy to conceptualize, but it takes a specific mixture of materials properties as well as printing process parameters [ ]. It can be difficult to choose the best combination of materials properties and printing process parameters when using new materials or 3D printers. Siliconelastomers for wearable sensors or medical devices have shown promise. Yet, because these polymers are usually liquids, they can easily be dissolved by gravity and then collapse when used in traditional 3D printing. Recent research by our group, and other researchers has shown new ways to 3D print soft materials using a sacrifice support bath. We have termed this process freeform reversible embedding (FRE) [ ]. FRE means that the support bath acts as a yield stresses fluid. If the bath is above its yield stressed, like the one caused by the nozzle then the bath fluidizes which allows for the deposition. For example, the slicer program that converts a 3D CAD model into machine-readable G-code has about 100 print parameters, such as infill percentage, print speed, deposition rate, and layer height. In a simple case of thermoplastic printing, a factorial design including 5 to 10 main print parameters as factors, each having 5 levels from a possible continuous range, would result in 3,125 to 100,000 possible combinations of settings to print. These combinations are possible for materials with unknown main print parameters. A combination of 20 different factors would need approximately 3 million (205) combinations to create the experimental material. FRE material is 3D printed using a support tub that allows for the formulation of different chemistries at various concentrations.
